How Plant Managers Can Spot Early Track Problems

You don't need FRA certification to recognize the early signs of track deterioration. A practiced eye during a routine yard walk can identify issues weeks before they become expensive.

Most serious track failures give visible warning weeks or months in advance. The problem isn't that the signs are hard to see — it's that they often aren't being looked for systematically.

Plant managers and facility supervisors who walk their yards regularly are in a strong position to catch deterioration early, provided they know what to look for and what to do when they find it. This isn't a substitute for a certified inspection program. It's a complement to it — a first layer of surveillance that keeps the interval between formal inspections from becoming a blind spot.

Here are the five conditions most worth watching for.

1. Loose or missing spikes

Rail spikes hold the rail to the tie plate and, through the plate, to the tie. A loose spike — one that moves when you apply lateral pressure, or that sits visibly proud of the tie plate — is no longer doing its job. A missing spike is worse.

Spike looseness is often the first visible sign of tie deterioration underneath. When ties soften from decay or repeated loading, they can no longer hold spikes under load. You'll often find loose spikes in clusters at switches, at the ends of rail segments, and in sections with heavy car spots. A few loose spikes in an isolated location can be spiked; a pattern of loose spikes in a section suggests the ties need evaluation.

2. Spreading gauge

Track gauge is the distance between the inside faces of the two rail heads. Standard gauge is 56.5 inches. FRA Part 213 allows some variance by track class, but wide gauge — gauge greater than the allowable maximum — is a safety defect that can cause derailment by allowing a wheel flange to drop through the track.

You can get a rough sense of gauge by eye. Track that looks noticeably wider than the rest of your facility's track, or where you can see visible space between the rail base and the tie plate on both sides, warrants a measurement and a call to your inspector.

3. Rail end batter

At the joint where two rail segments meet, the rail ends can deform under the impact of passing wheels. This deformation — called batter — creates a depression at the joint that every wheel hits, generating additional impact and accelerating further deterioration. Severe batter is visible as a pronounced dip or a lipped edge at the joint.

Batter at bolted joints tends to develop gradually. What starts as a minor roughness in the ride becomes a visible depression and eventually a structural concern. If you notice a particularly rough spot in your track that seems to worsen over time, batter is a likely contributor.

4. Broken or missing tie plates

Tie plates sit between the rail base and the tie, distributing load and keeping the rail at the correct cant. A broken tie plate — one with a visible crack or one that has shifted out of position — means the rail is bearing directly on the tie in a compromised configuration. A missing tie plate is an obvious defect visible from track level.

Tie plates can crack from impact or fatigue, and they can migrate out of position when the spikes that hold them loosen. A section of track with a pattern of misaligned or missing plates is signaling that something systematic is going on in that section — often a combination of tie deterioration and high cycle loading.

5. Ballast voids and pumping

Ballast is the crushed stone that supports the track structure and drains water away from the ties. When ballast degrades or becomes fouled with fine material, it loses its drainage and support function. The result is "pumping" — a visible movement of the track under load where the section rises and settles as a car moves over it.

Pumping is most visible at or after a rain event. A section of track that moves perceptibly when you stand near it and a loaded car passes, or that shows visible mud being ejected from between or under the ties, has a ballast problem that warrants attention.

When to call for a formal inspection

Any of the above conditions, observed during a yard walk, should be documented with a photograph and noted in a log. For isolated instances — a single loose spike, one section of batter — the documentation alone may be sufficient until the next scheduled inspection.

Call for an immediate inspection when you observe: gauge that appears significantly wide; a pattern of loose or missing spikes in a section rather than isolated instances; any track that exhibits pumping under load; or anything that makes you uncertain about whether the track is safe for the next car movement. When in doubt, don't move cars until an inspector has seen it.
